Abstract One of the main objectives of forging process design is to ensure adequate metal flow inthe dies so that the desired finished part geometry can be obtained without any internal orexternal defects The initial shape of a billet even for complicated parts is usually verysimple Therefore the material may not flow to its final shape in one stage and the processdesigner must determine the required number of stages Up to date there is no obviousmethod to predict the number of stages Generally the number of stages is between one tothree depending on the mass and complexity of the product Only when the mass of theproduct is very small and the shape of the product is simple the material can fill the finaldie in one stage In this study classic and modern methods of preform design are investigated Inaddition a new criterion based on shape complexity factor is presented for axisymmetricforging parts This criterion is defined by the means of Active Area Ratio Dead AreaRatio and Material Distribution Ratio which are new definitions in forging process This investigation shows that these definite ratios have important effect in the filling of thefinal die Therefore we can control the metal flow and determine the number of preformdies The presented criterion was examined in several examples using finite elementmethod The comparison of new shape complexity factor with the other ones shows thatthe results of new criterion for estimation of the number of stages are more accurate insome cases
