Abstract In cold roll forming processes a long metal strip is progressively deformed througha series of roll stations in order to achieve a required cross section with no reduction instrip thickness except in the localized bend regions The strip is moved through the formingrolls as a result of the friction force at each roll station The roll forming process wasdeveloped originally around the middle of the 20th century and today the design of rollprofiles and pass schedules still relies mainly on empirical rules and designers experience The limit of allowable deformation that can be achieved in a single stage is one of the mostimportant constraints for the design of a roll forming mill Numerical simulation can beused to predict geometric defects and so determine the limit of deformation in the eachstage Among the previous researches only a few reports have dealt specifically withmodeling defects as the limiting factor in forming In this thesis finite element simulation was utilized to predict geometric defects inroll forming of basic symmetric sections In this regard local edge buckling hasbeenspecifically studied as one of the most important defects in this process Local edgebuckling is known as a common defect in roll forming processes which cause theincrement of deformation in a single stage to be very limited The new important outcomes of this thesis can be listed as the following 1 It has been explained how edge buckling is potentially a limiting factor for roll formingof basic symmetric sections Moreover it has been shown how finite element simulation canbe used to predict this phenomenon and determine the limit of deformation associated withthis defect 2 It has been shown that the buckling limit of deformation for the processes which aregeometrically proportional is the same 3 Using a special example it has been shown how flower pattern for the symmetricchannel section can be designed based on determining buckling limit of deformation 4 It has been demonstrated that without including the friction as the driver force in thefinite element model local edge buckling can not be predicted This is a clear evidence ofthe importance of the modeling friction in the simulation of this process 5 Using splitting the rolls simulation results suggested that the friction between the stripand the rolls may be used to reduce the tendency of the strip to curve down for the circulartube section So it is possible to prevent occurrence of locale edge buckling withoutdecreasing the profile angle
