Optimum cutting of corners by WEDM Hamid Abyar h abyar@me iut ac ir June 21 2010 Department of Mechanical Engineering Isfahan University of Technology Isfahan 84156 83111 IranDegree M Sc Language FarsiDr J Parvizian japa@cc iut ac ir supervisor Dr A R Fadaie mcjaft@cc iut ac ir supervisor AbstractAbility of cutting hard materials delicate and complete shapes and geometrics has made Wire Electro Discharge Machining WEDM as one of the leading technologies of cutting in industry One of the majorproblems with this process is error of cutting in corner radii In this research investigations have been madeon this subject and solutions have been proposed and experienced Practical works were implemented on toolsteel 1 2510 As proposed by the Charmilles the machine manufacturer one roughing and two finishingoperations were considered for cutting To start the experiments primarily the influence of dischargefrequency inter electrode gap voltage and feed speed were experimented for two finishing operations Inthe next step the effects of frequency of discharges and feed speed were investigated for roughing operation In finishing operations experimental design and analysis was based on Response Surface Method and theFull Factorial Method was employed for the roughing work The residual material left on straight and curvedconcave paths were determined as the results There results showed that optimization of these parametershave a better influence for control of residual material thickness on straight paths rather than curved corners However optimization of these parameters in this stage could reduce the corner radii errors about 25percent It was also discovered that the roughing operation is the most influencing part of cutting Based on thisconclusion a second course of experiments were designed on the Full Factorial Method basis for roughingoperation by considering frequency of discharges wire tension and radius of curvature as variables and theresidual material and the width of cut of slot on straight and curved paths as the output parameters Byemploying statistical techniques in analysis and by calculating side gap on both straight and curved paths thediversion of wire path was obtained for 150 300 and 450 m radius curvatures and on this basis the cuttingpath was corrected on the curvature Experiments showed that the thickness of residual materials left on theworkpiece on straight and curved paths had less than one micron difference and these simply can becorrected by an appropriate offset Key WordsWire Electro Discharge Machining dimensional accuracy of corner corner radii residualmaterial wire deflection wire inclination wire diversion groove width
